42AWG Ultra-Fine Wire Case Study: From Processing Challenges to Stable Production

Project Background

A Hungarian manufacturer of realistic die-cast toys was using 42AWG fluoropolymer-insulated wire in its production. However, its existing automatic wire-processing equipment could not consistently cut and strip such fine wire.

Due to the extremely small wire size, the customer experienced conductor damage, incomplete stripping, inconsistent cut quality, and length variation. These issues increased manual handling, material waste, and production time.

The customer was therefore not simply looking for another 42AWG wire supplier. The real requirement was to make the ultra-fine wire more practical and reliable for production.

The Challenge

At 42AWG, stable processing depends on more than the wire specification itself. Conductor concentricity, insulation uniformity, and finished OD consistency all matter, but so do equipment accuracy, feeding stability, blade clearance, and process settings.

After reviewing the customer’s samples and processing conditions, HOTTEN evaluated the conductor structure, insulation material, finished OD, and cutting performance.

Further testing showed that the issue was not caused by the wire alone. The customer’s existing cutting equipment and blade configuration also had difficulty handling 42AWG fluoropolymer-insulated wire consistently.

Simply replacing the wire with another similar product would not fully solve the production problem.

HOTTEN’s Solution

Instead of treating the project as a standard wire replacement, we developed the solution in three stages, covering wire construction, value-added processing, and material alternatives.

1. Optimizing the 42AWG Wire

We first improved the wire based on the customer’s existing construction:

  • Upgraded the conductor from tinned copper to silver-plated copper
  • Selected a more consistent fluoropolymer insulation material
  • Tightened control of finished OD, insulation thickness, and concentricity
  • Evaluated the wire for cutting and subsequent soldering processes

Testing confirmed that equipment compatibility remained an important factor affecting processing stability.

2. Moving Cutting, Stripping, and Tinning to HOTTEN

Once the equipment limitation was identified, we changed the delivery format rather than requiring the customer to invest in or significantly modify equipment for a single ultra-fine wire specification.

HOTTEN handled the critical front-end processes:

Cut to Length → Strip → Tin → Inspect

The processed wire was then supplied as a ready-to-assemble semi-finished component.

This allowed the customer to move the material more quickly into downstream assembly while reducing the difficulty of handling 42AWG wire in-house.

3. Evaluating a TPX Insulation Alternative

After addressing the immediate processing issue, we also introduced our TPX-insulated wire as an alternative for long-term material evaluation, taking into account evolving European PFAS and fluorinated-material regulatory trends.

Although TPX wire has a higher initial material cost than the original fluoropolymer-insulated wire, the customer could evaluate the solution based on total processing requirements rather than wire price alone—including equipment compatibility, manual processing, material loss, and long-term material considerations.

The project therefore evolved from a simple 42AWG wire replacement into a broader optimization of material, processing, and delivery format.

Project Results

After multiple rounds of testing, root-cause analysis, and process optimization, the final solution passed customer validation. The customer has since moved to stable, recurring purchases.

By shifting cutting, stripping, and tinning to the supplier side, the customer was able to:

  • Reduce in-house processing steps for ultra-fine wire
  • Avoid purchasing or extensively modifying equipment for one 42AWG specification
  • Reduce conductor damage, cutting defects, and material loss caused by repeated machine adjustments
  • Improve consistency in cut length, stripping dimensions, and tinned ends
  • Evaluate an alternative to conventional fluoropolymer insulation for future requirements

This project demonstrated that successful production with 42AWG ultra-fine wire depends on more than meeting a wire specification. Equipment compatibility, end processing, material selection, and delivery format can all affect whether the product can be integrated reliably into production.
